There used to be a ferry from Penang (Malaysia) to Medan but that has ceased. You might have to bite the bullet and fly from Phuket to Banda Aceh via Singapore, Bangkok or Kuala Lumpur and one other stop. 21 hours and USD485 - you're right "very complicated and expensive"!
It is possible to fly by Air Asia from KL to Banda Aceh for USD49 taking 1 hour, 30 mins on 2nd Dec leaving at 7:55am for USD48 and you could get a flight from Phuket to KL with Air Asia for USD63 on 1st Dec leaving Phuket at 9:15pm arriving in KL at 11:45pm - so that's 112USD taking about 11 hours. That's a bit better!
